The printed armor is done. This final article covers what goes under it, how to attach it, and the optional electronics that take an ODST or Spartan build from impressive to extraordinary.

ODST Undersuit

The ODST base layer is a black BDU (battle dress uniform) — top and pants. The specific texture is a matte weave, not shiny or stretchy. Real military surplus BDUs work perfectly and are affordable. Look for “black BDU set” on military surplus sites or Amazon.

Over the BDU, add:

  • Tactical vest or plate carrier base: A lightweight tactical vest provides attachment points for the chest armor and gives the torso a consistent filled-out silhouette under the chest plate.
  • Drop pouches and accessories: A few empty drop pouches on the thighs and hips add authenticity and carry convention essentials.
  • Knee pads (tactical style): Black tactical kneepads worn under the shin armor fill out the silhouette and protect your knees.

Spartan Undersuit

  • Base: A full-coverage black compression suit (wetsuit-style or athletic compression). Needs to cover everything below the armor. Moisture-wicking materials make convention days survivable.
  • Upper body panel suit: The “under armor” segments visible at chest, shoulders, and arms benefit from a structured underlayer — look for tactical base layer tops or cosplay-specific Spartan undersuits from the 405th community marketplace.
  • Neck seal: The gap between the helmet and the chest/shoulder armor needs to be filled with a tube-style neck seal. Available from cosplay armor suppliers or made from neoprene.

Strapping Systems

ODST Strapping

  • N52 neodymium magnets for shoulder pieces (embed in armor, corresponding plate on the vest/BDU)
  • Adjustable webbing straps with ITW Nexus buckles for forearm gauntlets
  • Industrial velcro (dual-lock) for shin armor against the knee pad/lower leg

Spartan Strapping: EVA Foam Carrier System

  • Cut EVA foam to form a padded inner cradle for each piece
  • Attach the cradle to the armor piece with contact cement or hot glue
  • Add elastic straps sewn to the cradle that wrap around the limb
  • The foam distributes contact pressure and prevents the rigid armor from digging in during movement

Electronics: ODST Chest Light

  • A short section of warm white LED strip behind a translucent orange/amber acrylic panel fits in the chest housing
  • Power with a small lithium battery pack concealed inside the chest piece with a side port for charging
  • A simple on/off toggle switch recessed inside the chest is all the control you need

Helmet Padding and Attachment

  • Adhesive-backed closed-cell foam at crown, temples, and back of head
  • A chin strap for stability (single elastic strap anchored at two interior attachment points)
  • Small ventilation holes drilled at the rear top of the interior — invisible when worn, dramatically reduce heat and fogging
